You are right. There will be a gap between the hood and the top two points of the bumper. However, there is a company that produces an 03 replica hood that comes down in the front a touch to make up the difference. I cannot remember who makes it though.

I am pretty sure it returns to the stock version of the tune. When you reload it, you will have to readjust the parameters. I know you can scan and even datalog other Fords.

During acceleration does the noise get louder or faster? If it is not suspension related, I would take Jared's advice and check the u-joints.

A wideband is a good tool to see what your actual air fuels are. However, it will not fix anything. If you never had the problem with the 93 tune, why don't you use that? I thought you said it is happening with every tune?
